  • 11 Common CEMS Failures We Encounter in the Field (and How to Prevent Them)

    A Continuous Emissions Monitoring System (CEMS) is used to continuously measure and record pollutant emissions — such as SO₂, NOₓ, CO, and opacity — from industrial stacks to demonstrate compliance with air quality regulations. These systems operate in harsh industrial environments where heat, moisture, particulate matter, and corrosive gases degrade equipment over time. Most CEMS failures are preventable. Drawing from years of field experience across power generation, industrial manufacturing, and chemical processing facilities, Alliance technicians have identified the most common failure patterns and the maintenance practices that prevent them. 1. Plugged Probe Filters Probe filters are designed to protect the sample system, but excessive particulate loading can quickly overwhelm them. Common causes: Excessive eductor pressure creating too much suction, incorrect probe selection for the application, missing impingement shields, and high particulate loading from the process itself. How to identify it: Watch for frequent filter replacements, reduced sample flow rates, analyzer instability, and rising maintenance frequency. Any one of these can indicate a filter that’s working harder than it should. How to prevent it: Optimize eductor pressure settings, install probe impingement shields where appropriate, and evaluate process conditions that generate excess particulate. How to identify it: Look for unstable analyzer readings, unexplained calibration drift, or visible moisture in sample lines downstream of the chiller. These symptoms are often misdiagnosed as analyzer problems when the root cause is upstream in the conditioning system. How to prevent it: Verify sample flow rates against system design specifications, maintain chiller temperatures appropriate for your application, evaluate heat exchanger capacity relative to actual process conditions, and inspect moisture removal components on a regular schedule. Even small adjustments to flow rate and temperature can dramatically improve moisture removal and protect analyzers from long-term damage. 3. Dirty Instrument Air Systems Instrument air systems provide clean, dry air to analyzers and other sensitive equipment. How to identify it: Rising sample temperatures, increased moisture in the sample downstream of the cooler, and declining analyzer stability can all indicate a cooler that’s no longer performing adequately. Because cooler degradation is gradual, the connection to downstream analyzer problems isn’t always obvious. How to prevent it: Conduct regular visual inspections, establish cleaning intervals, and inspect for corrosion and performance degradation. Dirty Gas Cooler 7. Damaged Umbilicals Umbilicals are critical to maintaining sample integrity between the probe and analyzer. Once moisture enters an umbilical, damage can accelerate rapidly, particularly during freeze-thaw cycles. Common causes: Water intrusion, damaged insulation, poor sealing practices, and aging components. How to identify it: Unexplained moisture in the sample system, calibration instability that can’t be traced to the analyzer or conditioning system, and visible physical damage to the umbilical jacket are all indicators. Problems often surface — or worsen — after the first hard freeze of the season. How to prevent it: Inspect umbilicals regularly, verify heater operation, seal connection points, and address leaks before winter weather arrives. Melted Umbilical Tubing 8.     Overview of ECCC Chromium Electroplating, Anodizing and Reverse Etching Regulations Environment and Climate Change Canada (ECCC) released the Chromium Electroplating, Anodizing and Reverse Etching Regulations in 2009 to limit hexavalent chromium emissions from facilities that use chromic acid in electroplating, anodizing and reverse etching operations.  The regulations were amended in 2020 to improve consistency and clarity in the regulations and remove outdated references. Compliance Options for Controlling Hexavalent Chromium Emissions The regulations require any facility that uses 50 kg or more of chromium trioxide per calendar year for electroplating, anodizing or reverse etching to limit the release of hexavalent chromium compounds using one of the following control technologies: Install and maintain a control device to limit hexavalent chromium before its released into the environment (point source option),  Limit surface tension on the tanks, or Use tank covers. What Are the Release Testing Requirements? Facilities that elect to install and maintain a control device, typically a scrubber, must perform a release test every 5 years to demonstrate that the hexavalent chromium emissions are less than the limit of 0.03 mg/Rm 3 .   Who Needs to Test in 2026? Any facility that is operating on the original 5-year testing schedule , meaning they haven’t failed a release test, replaced their control device, modified their tanks or made changes to the ventilation system, will most likely need to test in the 2026 calendar year.   • Harnessing Renewable Natural Gas: A Sustainable Path to Climate Goals and Methane Reduction

    Reducing methane emissions has become a critical focus in the fight against climate change. Methane, a greenhouse gas, has over 25 times the effect of carbon dioxide at trapping heat in the atmosphere over a 100-year period. One solution gaining momentum is the production of Renewable Natural Gas (RNG) or biomethane. This approach addresses methane emissions and provides a sustainable energy source, serving as a direct alternative to conventional natural gas and helping companies meet their climate goals. The June 12, 2024, announcement of the “National Strategy for Reducing Food Loss and Waste and Recycling Organics” by the U.S. Environmental Protection Agency (EPA), the U.S. Department of Agriculture (USDA), and the U.S. Food and Drug Administration (FDA) shows that the government is taking a comprehensive, whole-of-government approach to tackling climate change, feeding people, addressing environmental justice, and promoting a circular economy. While the strategy includes objectives such as preventing food loss and waste, it also emphasizes the need to increase the recycling rate for organic waste and support policies that encourage these practices. This strategy is bolstered by nearly $200 million in funding from the Bipartisan Infrastructure Law, which supports projects that include organics recycling, composting, and anaerobic digestion, an essential component of RNG production. The increase in funding to the RNG industry is an opportunity to develop new production facilities that can help meet these new strategy goals. Understanding Renewable Natural Gas and Anaerobic Digesters RNG is produced from organic materials such as agricultural waste, food waste, and animal manure. Unlike traditional natural gas extracted from fossil fuel reserves, RNG derived from the anaerobic digestion of organic waste captures methane that would otherwise be released into the atmosphere and turns it into a usable energy source. Anaerobic digestion is a biological process where microorganisms break down organic materials in the absence of oxygen, producing biogas primarily composed of methane and carbon dioxide. Food waste anaerobic digesters specifically target food waste as the feedstock for this process. Here are some of the benefits associated with Food Waste RNG production: 1. Significant Methane Capture Potential Food waste decomposition in landfills is a significant contributor to methane emissions. Recent EPA research shows that 58% of methane emissions from landfills are due to food waste. While landfill gases can typically be captured to generate RNG, diverting food waste to anaerobic digesters provides greater capture of this feedstock by processing it earlier in the decomposition process, leading to higher methane generation and lowering fugitive methane emissions. 2. Enhanced Waste Management Food waste anaerobic digesters offer an effective solution for managing one of the most prevalent and challenging waste streams. Food waste comprises up to 24% of municipal solid waste or more in urban areas. Utilizing anaerobic digesters reduces landfill burden while converting waste into a valuable resource, contributing to a circular economy where waste is continuously repurposed. 3. Reduction of Greenhouse Gas Emissions and Air Quality Pollutants RNG generated from food waste provides a significant opportunity to reduce overall greenhouse gas (GHG) emissions by capturing the methane it generates. Each year in the U.S., food loss and waste create potent GHG pollutants equivalent to the emissions of 60 coal-fired power plants. Additionally, the carbon dioxide produced during anaerobic digestion is biogenic, meaning it originates from the natural carbon cycle and does not contribute to net atmospheric CO2 levels when managed properly. The RNG production process also removes other pollutants, improving overall air quality. 4. Renewable Energy Generation The biogas produced by food waste anaerobic digesters can be refined into RNG. This renewable energy source can replace conventional natural gas in various applications, including heating, electricity generation, and transportation. RNG helps lower reliance on fossil fuels and supports the transition to a sustainable energy future. 5. Nutrient-Rich Digestate Besides biogas, anaerobic digesters produce digestate, a nutrient-rich byproduct that can be used as a fertilizer. This digestate can return valuable nutrients to the soil, enhancing agricultural productivity and reducing the need for synthetic fertilizers. This contributes to more sustainable agricultural practices and closes the nutrient loop. 6. Economic and Community Benefits Implementing food waste anaerobic digesters can create economic opportunities, particularly in urban and suburban areas where food waste is abundant. These facilities can provide jobs, stimulate local economies, and support waste management infrastructure. Furthermore, by turning waste into a resource, communities can reduce waste disposal costs and generate revenue from selling RNG and digestate.
